You could have worn shift forks. It happens but is pretty rare... You did do the "shifter sheet" fix right? That's where you install an new poly bushing into the ball socket of the case... If you did and it worked for awhile and now you're having problems, it's probaby more serious.

A quick search here on ZUKWORLD resulted in a lot of hits on this...

That thread may help.

Hi. An "upgraded" shifter sheet was  already installed. The shift forks look clean without any burrs, etc. I plan to install a new shifter sheet. What is the best way to align the shift forks? One note. The small rubber boot was so hard I had to cut it off with a hacksaw! Cutting it with a razor blade didn't work.

Seriously, read the post and go to the linked post above. Art made a very nice step by step that includes aligning the forks.

One issue I have had is with shot t-case bushings or slightly bent t-case mounts.  The shifter can rub against the body when it flexes.  A quick notch with a grinder and all was well.

Or... you could fix the t-case mounts and bushings! :)

Does anyone have any experience with the brass Transfer Case Shifter Sheets that Low Range Offroad Dot Com sells? ??? I changed my sheet a long time ago but I think it is trashed again, I was looking at the brass ones but have no clue if they are any good. I got my first one a polyurethane sheet from Rocky Road and didn't have any issues with it for at least 5 years of wheeling and daily driving.

I don't personally have any experience with the brass shifter sheets.  But I have only heard good things about them.  They will never wear out.

I'm a fan of poly myself, but 3 club members all run the brass shifter sheet and are happy with it.  As Skyhiranger said, it won't wear out.

I have the brass shifter sheet in one of my rigs, and the urethane in the other.
I prefer the brass, it has more positive feel to it.

Thank you 240z another question though, is there a worry about shavings from the brass or is that not a possible problem?
